When you install a larger intercooler you will be filling up a larger area of mass which will make the current volume of air hold less pressure.
Larger intercooler = less PSI
Larger intercooler = less PSI

anyway like said before. higher flow means less psi.
You cant have high flow and high psi with a given input. It is either one or the other. (high flow low psi, or high psi low flow)

Larger intercoolers have more piping. More piping means more resistance. More resistance means larger pressure drop across the intercooler. This is the pressure drop that you are seeing.
EDIT: less pressure MAY MEAN less power. The sign of a good intercooler is a small pressure drop.

you are making the same power. with less lbs.
and no is not less pressure becasue of more piping. it less becasue there is more flow. the only thing that will change with "more piping" is the time it takes to pressurise all that tubing. thats why top mounts are very good for quick boosting in both turbo and SC applications. in Front mount applications there is a lag from the time the TB opens the turbo/Sc spools and pressureises the piping.
as for the pressure drop think of a garden hose with the tap all the way open. there is a lot of water coming out with not that much pressure, put your thumb in the way and you can make a stream go flying 50ft. but the flow is now down.
the stock ic is small (your thumb on the hose) the biger IC is now with your thumb half way covering the hose.
Makes sense yet?

Also generaly with a bigger IC you can run higher PSI becasue it will cool the air down better than a smaller IC intake air temps wont be as high.
lets say IAT stock is 150*f at 10 psi, with a bigger IC it will be 150*f at 15 psi if you were to up the boost. (numbers are not real just throughing them out there)

It all depends on what "bigger" intercooler means. Are the flow channels larger, smaller or the same size in diameter? Are the flow channels longer in over length? The longer the path that the air flows through will increase the pressure drop.Originally Posted by GreekDrifter91

Depending on how the intercooler is designed your garden hose analogy may not be appropriate. Are the inlet and outlet of the intercooler still the same size?
A well designed intercooler will minimize the flow restrictions (pressure drop).
