Milltek installation tips?

I'm about to install a Milltek cat-back on my '04 MCS. I have Randy's how-to and it looks simple enough.

I'm just wondering if anyone else has any insight on this type of installation?

Nothing really hard about the install. Ask q's if you run into trouble. :smile:


On my 03 with aero kit, the hangers were too short so bought some
off the shelf ones at a local parts store.

I just installed my Milltek two weeks ago on my '05 MCS. It is really straight forward! Follow Randy's steps and remember to re-install front to back! I, like a genius, installed the front pipe and muffler section. A little fun sneaking in the middle pipe but not bad at all! I think the trickiest part is sneaking in the muffler section. It was fun getting one side hung up, then trying to sneak in the other side without anything obstructing! But this was by far the toughest part, and it was not that difficult to begin with!

There are two different hangers on the '04 - with the later ones being a little easier. As stated though, neither are particularly hard.


Here are some tips:

Use GIANT Channel Locks, with one jaw on each side of the rear rubber hangers, to "pop" the nubs on the steel hangers from the stock system through. Use plenty of Tri-Flow or WD-40 too.

Here are the hangers you are removing:


If you have the later style (earlier is pictured above), just remove the inner hangers, they are a 13mm deep socket. Then you can pop them pretty easily, and leave the outer hangers bolted in place - use the Channel Lock method to pop those.

Put the inner hangers on the Milltek, then lift the rear section into place. Get the inner hangers onto the studs (part of the unibody) and start the nuts (there are two for each hanger).

Once you have the inners loosely bolted, turn the outer rubber hangers into place and slide the metal Milltek hangers through them.

After that, put the two center pieces together - but don't tighten the clamp yet. Reinstall the middle rubber hangers on the Milltek, then bolt it to the center plate. Lift that into place and start two of the 10mm socket bolts that hold it to the unibody.

Bolt the front section to the header.

Bolt the rear flange of the Milltek together.

Have someone hold the unit centered, then tighten everything, staring with the header, then center, then aft flange.

Why does Miltek not include new gaskets? Mine is sitting in the garage until I can find some. Where is everybody getting theirs? Miltek?

I can send you some - or if you bought it elsewhere, contact them. There were a few units that went out wihtout gaskets. It isn't a normal occurance, they usually include two gaskets, and the last few units I've received again include the gaskets.

If you don't want to wait for some to ship to you, take your stock gasket out, bring it to an Autozone, NAPA or Pep Boys, and they can match it for you. They are cheap, and if you bought it from me, I can give you a credit on your card for the cost of them.Randy

Unfortunately, it was an impulse buy from the website I was on at the time so I didn't get it from you. :( I'll try autozone or something. It's like Milltek is not including them b/c they were scratched out on the parts sheet that came with the exhaust.

The gaskets probably fell out during shipping... my box arrived looking like it was dragged under a truck with many holes and tornup. I was lucky to find
the gaskets inside...some of the bolts fell out.

My Milltek arrived the other day in a torn up box and it too was missing the gaskets (lined out on the packing slip so I doubt that they were ever in the box to begin with). Worst part of all is that the tips were dented due to the really poor packaging. Fortunately, Milltek is replacing the system for me with another new one (they claim that the new systems are packaged much better with lots of bubble wrap and zip ties). A bit of a pain, but great customer service despite the hassle.

I just installed mine about two weeks ago. No gaskets unfortunately! The shipping box was in perfect condition when it arrived!

Tons and tons of bubble wrap! Someone would have to go out of their way to damage the system I received!

For me, that just meant that I had to apply more paste!

Just to follow up - all Millteks shipping now include gaskets. They were not being included in the shipments for a short period - Milltek UK changed things around and shipped the distributor a bunch of gaskets without letting them know the gaskets were no longer in the kit.


The shipping packaging has changed, and new systems are much better protected. They are going to keep improving the packaging as well.

Received the exhaust, tips were bent. Friend of mine over at Rivercityminis.org also recieved the exhaust with bent tips.
Both of us used a ball peen to take the dent out.
IMHO there are some quality issues that should be addressed with
the packaging of the exhaust system.

Aside from that I am happy with them I installed them on a 04 this past weekend.

We have changed the packaging to address this known issue - thanks to your input. Some of the units in some vendors stock may have still been the old packaging, but I assure you the new boxes are better.

I have pics of the new boxes with the bubble wrap if anyone wants to see it! Not sure why I took pics of it but I did!!!
