Something isn't right here. Were all replacement windshields installed at the same dealer? Just a hunch, maybe the dealer's mechanic isn't doing it right, such as overtightening the screws/bolts, etc. I'd have the next one (if it happens again) installed at another dealership.

I have been considering this windsheild issue for some time
now and I have the following. Way back when I had a 75 Camaro
the engine in which I significantly modified. I took off the very
heavy bumper and decided to take it for a spin and I noticed
that when I got back I had torqued the frame (as it didn't have
the support of the bumber) and cracked the windshield. The
crack kept getting bigger until I put the bumper back on 3 days
later. Then the crack stopped growing.
Anyway.
Question - Do those of you who are experiencing this issue
do any of the following?
1. Heavy revving that could torque the frame?
2. Do you frequently drive on a bumpy road with pot holes?
Note: I don't have a Mini although my wife suggested I get
one. We've both love the car and one day I did plan on importing/
restoring an older Cooper. With all the problems though I think
I can wait for 05.

My dealer replaced my windscreen with PPG glass and I've had no more problems with stress fractures or pitting or anything like that--with the exception of 2 chips from big ol' rocks. But then I think that's more of an upright windscreen issue... or something...
In any event, since glass for these here vee-hikles is MONDO expensive, I'd suggesting dropping the glass deductable as much as humanly possible. Or it will be a sad day when your warranty runs out .

when anyone had theirs replaced... did it whistle over 80mph???
I've been trying to get the service dept to FIX this but they claimed to not hear a whistle...
In the mean time I just turn the radio up... just enough to drownd out the whistle but not enough for the door buzz...

Just like anything mass produced, there are gonna be a few bad ones, most average (although it seems an average MINI windshield may not be able to hold up in certain areas - Colorado for example) and a few above-average. At least statistics tell us this. I must be lucky -REAL lucky. I've had over a dozen hard hits on the highway since I've had my MINI. All of them were hard enough to crack the windshield and on any other car they would have. But this one the other day takes the cake. I've driving in NJ on the parkway going 75 maybe and a HUGE ROCK comes flying up towards my MINI. I was like Holy (you know what) and this ROCK - the SIZE OF A GOOD SIZE FIST slams into the top of my windshield behind the rear view mirror. It was so large, we all saw it coming and it make such an explosion that my wife screamed and I think we all ducked. No crack - I was stunned - just some skidmarks!
I don't know how many more hits it can take though. It's getting crazy out there!
