Adam's aero build thread
Soooooooooo , I aquired another mini. This is an 04 , 170k mile , ALL stock aero..
as of now I need to address an abs light and every so slightly slipping clutch. I'm going to do a gear fluid change and brake fluid flush today and later in the week I will do oil and soon fuel filter.. the car has unknown maintenance history so befor I drove it back home the 70mile journey I put in marvel mystery oil , seafoam in the gas tank and power steering Conditioner. The stock intake tube also didn't have any hose clamps and the filter was disgusting so i just put on one of my intakes and cleaned the throttlebody too. Then i topped off the tank and psi in the tires and hit the road, thxfully the car drove great actually. Though at very high rpm ,full throttle the clutch slips abit. But suspension is still very tight and I wonder if it relatively new.. brakes are good , engine runs solid with no odd noises , chugs or cel. Interior is in nice condition and found it already has a USB in installed 😀. I plan on keeping the outside relatively stock because I love how the aero package looks. Thooooough I'm debating doing chrome grills. Because I actually like chrome with this color. Like chrome upper and lower grills along with chrome rear vents infront of the windshield. And maybe chrome mirror caps too then if it's not too much. Then I wanna do clear euro style taillights and fender markers. Then they'll all tie in with the white n chrome look. Lol I actually wish my rims were all or atleast mostly chrome.. that's a 1st !!!! my top aero grill is cracked anyways and i wanna help another member out and sell him the lower aero grill off this car because hes been hunting for one for awhile and the aero grills dont impress me any more than stand S grills. im also 99% sure the hood has damage under the bra. Unfortunately only way to check is to remove it so ille get to that soon because I honestly hate bras on cars but I do like the protection it provides are rock magnet minis. So IF the damage is beyond my ability to repair it , ilke keep an eye out for a replacement hood that's the Same color OR if that doesn't play out by the time it can happen , ille be getting a carbonfiber hood for the car. Performance mods and plans I wanna do ARE : I plan on an entire tune up. Plugs,wires, every single fluid , filters including fuel filter and tank cleaning , full interior detailing and cleaning along with a good cut and buff for the exterior paint once weather permits. It's not gonna be a ballz to the wallz build like my other mini BUT it will be able to scoot pretty well once all is done. If gear fluid change and stuff doesn't help the clutch ,the 1st mod the car gets besides its intake is a lightweight flywheel and clutch. I also have an extra complete head im going to port out that I have on my shelf and toss in an ns1 cam along with all new timing components. I wanna swap my grs motorsport ic off of my other car into this one , facelift sc ille slightly port and a lightweight 19% pulley and I miiiiiight do an electric waterpump swap , 440cc injectors , 65mm tbody and intake, catless header and I'd really like a jcw exhaust then but I might go pacesetter again since that's the largest and ONLY actually full 2.5in diameter piping exhaust but it is a pretty loud exhaust unfortunately. I will also port the intake Manifold and intercooler horns and Of course ille be having Adrian tune it when time comes. I would really like to know if this car has an lsd but im not gonna be attempting any peelies until i have the transmission issue fully addressed along with a complete tune up. i already have enroute catless headers , new plug wires and ngk 1x step colder plugs , 4x wheel speed sensors , oil fiter and oil and new decals for the rear bumper...lol I don't waste time. I also will install my x60 gauge and boost gauge I have and I will also be installing a wideband. So once the header is here ille have a bung welded onto it yo accommodate the wideband. I'm very curious what kind of power I can pull with it using stock head , sc and as much stock stuff as possible. i might even just reuse the stock cam so i can say " its got an all stock upper end " here's pics if it rite after it got its 1st wash during my ownership. And lol , it needs to go through the car wash another 3-4 times it was so filthy , I'm not exaggerating either. I'm gonna have to really go at the paint on the rear of the car to get the dirt n grime out of it.. gonna need a cut and buff I'm sure but o well..lol I love this stuff.. I forgot just hpw slow , quite and tame these minis are in stock form. So I changed the gear fluid , power steering fluid and brake fluid.. WOULDNT CHYA KNOW IT ? the clutch no longer slips ! I cannot believe it , I just cant.can't.. I won't call it fixed yet because I only drove like 10miles but the car was plenty warmed up. I also went slow up a decent incline in a high gear and even though it bogged on power the clutch head tight.
I found the upper passenger engine mount is bad and oeajed out all over the rail so ille order a new one soon. I also lubed up all the suspension components underneath and inspected the car very well and was pleasantly surprised with my findings. No torn balljoints or anything like that and it looks like it used to have a massive power steering leak at one time so I started cleaning off the grime n oil build up from underneath I also cleaned both tmap and map sensors as well as cleaned off the corrosion build-up on the coilpack terminals , I can't believe it didn't missfire from the corroded terminals and dirty sensors. the only damage I found to the front end is : it looks like someone ran into like a likeor something and it broke the bottom of the aero grill , pushed back the grill retainer and it dented the radiator too. too.if you look at the oic of the rear paint up close you can see some type of contamination in it and it takes an excessive rubbing to remove so it will need so paint corection.. I found replacement rear bumper decals too and ordered those. so , soon as oil filters are here ille change the oil but it's ok because it's giving the marvel mystery oil time to work around in there. I'm also going to install the minimania armrest I scored from a friend's car and I put on the antenna from her car also since this cars antenna was missing. Nice to have full radio signal again. I put on the new wipers too and took the 5th rim and tire out and stored it. It's nice that that rim has a brand new tire on it too. I also put in the door card screw hole fillers just because. Then I remembered I had an x60 gauge still so I installed that and set it up. Only other gauging it will be getting is a digital boost gauge and a wideband afrg. I'm going to have my buddy swing by soon and disassemble my head I have since he has the tools and once that's done soon as I have time ille begin porting the head. I replaced all 4x wheel speed sensors and the error lights are still on so I'm going to be taking it to the dealer abd having all 6x of its recalls taken care of and hopefully it just needs a reset. There no error codes present but it dies have an old battery. I did try putting on my jump box and starting it n running it but no luck. Voltage is always above 13v too so idk.
I also replaced a exhaust hanger now the exhaust doesn't wiggle and bang around. when i was removing the rims the 1st one tumbled off because they didnt have on hub adapters buuuuuut because i hoard parts i had some that fit so i put them onto the rims and then also installed the 7mm spacers and extended lugs i had also.. thxfully i didnt have to fight any of the old lugs removing them. That's a 1st on a new car for me , maybe it's a sign if good things to come ? the Minimania armrest fit perfect and in the next few days while I'm watching my brother's dogs at his house I will install the odiments tray as well as the larger throttlebody. Nice, the front is not rusty at all, just a little in the back.
I just did mine rear hanger bolts. I got a facelift supercharger so once I get the 19% pulley , then I will swap it on. I also fully ported out the horns and will get an intake and fully port that too then.
i started to disassemble the head to begin porting that and installinstalling performance valves n springs. that same car I took the sc from I got a glovebox organizer out of and installed. the headers came and OF COURSE i ported the flange on those also..lol everything on this car is going to be ported if I can. The new 40k dragonfire coil ( only one besides screaming demon that actually provides more volts than oem coil) is on and new plugs, unfortunately I have to exchange the plug wires as they had a rip in one of the wires at the boot. Lololol because of the extra power from the coil I gapped the plugs to .05 and I believe stock was .033 only. The old plugs looked good and looked like it was running well. I also installed weatherstripping ontop of the intake shield too to seal it to the hood.. i only plan on running 440cc injectors in this car so im very very curious to see how this car performance wise ( just engine wise ) conpares to my other mini i put together.. i know it wont be as powerful but i wonder if i can get it close , WITHOUT using an aftermarket sc ,turbo or head. When you pop the hood itle look just like it has minor boltons. But it will have a little surprise lurking underneath for the unsuspecting.. I got the brake lights wct to turn off too. I put my jumppack on and let the battery juice up and unhooking the battery whole I did the ignition stuff. Buuuut 1x block down the road it all came back on. Uuugghhh , I'm willing to bet it's bad hubs like another member had pointed me towards..I will have to better inspect them. Though I bet they're bad because the car does sound kinda grindy/rough while it's coasting , almost like it's rotors would be rust coated but they're not so I bet it's the hubs.. O yea , i also got a few trim pieces that weee missing now the interior is 100% complete again.. Lol , it feels GREAT to have a blank foundation again to modify and fixup....some people dread working on their car , I fricken LOVE it.. I began porting the head today.. I got a really good start on it. I just need to clean up port shapes a little , though I'm sure it would be fine as is. I'm just anal about stuff so ille have to get them as perfect as possible. I will also finish it off by polishing the exhaust ports then too.
it's a big misconception that your intake should be glass smooth , it actually hurts fuel atomization and can causes puddling of the fuel in low velocity spots so i leave the intake side smooth but not glass smooth. I also began prepping for the catless header install. Every day I been spraying the header bolts and exhaust bolts hoping they come out easily. AAAAAAAND the abs / traction control lights turned off and have stayed off. Lol idk whst i did but indid another partial fluid change so most dirty brake fluid is gone. But went i went to move the car closer to my garage , wgen I applied the brakes they started to pulsate and the brake pedal moved up and down positions snd then resettled, firmed up perfectly and vwola ! Catless headers are on along with 2x new hanger bushings. Its sounds great actually with the stock catback but I'm still gonna get an aftermarket soon.
I had to remove the entire exhaust all because the last bolt on the collector stripped and both ended having to be drilled out in order fir new bolts to pass through to mate upto the midpipe. I had to bash the firewall and loosen the shift cables so I could get the header in and I had to use my truck jack and stand in order to get the car up high enough for the correct angle. I wrapped the headers too and customized the stock heatshield to fit over them actually.. i drove it around like 45min and 30miles and somehow the cel didn't come on fir the cat delete. Adam if your interested, I have a Malian race exhaust that you could buy from me for $200 if you would like. Im down in Chicago so not too far and you wouldn't have to pay shipping on the new exhaust. It sounds nice and it comes with the two rear exhaust hangers since washers were welded on to stop the exhaust from falling off. I had it on for a year and it still looks good.

I installed the bmw v12 throttlebody today and wired up and installed the dual pods for my boost gauge and afr wgen I get it..check out my idea I came up with to make the Y for the boost line. This new rubber press fitting fit much tighter than the stock junk and if you use 90' needle nose pliers it makes it very easy. You can get slack from the line coming off the fpr under the intake Manifold..
I also was hearing a very loud ticking and i knew it wasnt the timing chain but i narrowed it down the the breather valve. That thing was chattering away , I couldn't believe how loud it was. what vere odd is i still have no cel from installing the catless header. Ive driven it around more than enough so idk... Wired in all the gauges today to find THE CAR MAKES 21PSI OF BOOST MAX !!! that's why the clutch is slipping...
nooooo just kidding but the cheap gauge does read 21psi max lol so that getting returned but atleast it all wired and ready to just plop into the gauge mount.. I got the new wires I'd ordered from wish for 14$ only lololol and they're 10x better than the vms ebay p.o.s that ripped and were 45$.. The car actually pulls pretty decent but I can't get on it that hard because of the weak clutch but it's definitely feeling much much more peppier already just from these few mods. I have an extra hood scoop you can have, hopefully it has tabs I don't know. It's black, black goes with every color right?

Nice work and a great deal on that car. What a find! I'm a bit worried about your vinyl tubing vacuum line though. Not the most heat friendly material.

I've had that type vacuum boost hose in my other mini nor for 3yr and sofar it's holding up well without any hardening or cracking of the lines.. the hottest they get it wgat ever the ic sees so better iat I get the car to have. Lol hopefully the longer the lines last. |

Was in the mid 40s today actually so I took out a bunch of buckets of HOT water and dish soap and gave the car some elbow grease.. it's still dirty but atleast not filthy.
I cleaned the door jams and all the tucked away , usually neglected areas and found some thick grime BUT luckily no rust. Though under the tailights the paint is either gone or so dirty it needs more scrubbing but either way i will pull them and if i find any sign of rust starting i will address it IMMEDIATELY. I will order some paint match touchup paint too. i need to really clean up the rims and do some paint perfecting but that'll come more as the weather allows. I can't cut and buff the car in my garage as it's too hard to regulate the temp and stuff in there and I need perfect temp,lighting ectectect to be able to do what little I'm able to. But if I was able to cut n buff and perfect my other mini after it's paintjob , I should be able to bring this one back to a 9/10 again.. I mean it's not bad by anymeans but I like things to be perfect. In a week or so I will order the 4x new hubs , extended lugs , hub adapters and 5mm spacers and the new clutch along with a few other things needed to do the clutch job throughly. I also got a replacement sensor coming fir the boost gauge that reads crazy high so hopefully that fixes its accuracy because i actually like the looks of this gauge if not I got another new fully digital boost gauge somewhere in my garage ille hunt for and use instead. I went black face because I plan on installing gp styled gauge faces which are charcoal black in color , so itle all tie in. still no check engine light on either. I don't get it.. I ALSO reset the adoptions after installing the catless header and larger throttlebody , so there SHOULD be a cel for the rear 02 detecting a lack of catalyst efficiency. Sooooo idk. Lol. My other car is soooo finicky, if the defouler is clocked correct or the sensor not running topnotch it will illuminate that cel. Lol now this car refuses to.. I don't get it. Changed the oil today... omfg it was wayyyy over filled EVEN though that dumb stock dipstick read barely over full. I did add .5qt of marvel mystery oil when I 1st bought the car and let it work around for a few 100 miles. I installed the easy drain drain plug too though the oil plug looked recently replaced. I also trim the extra length off of the drain plug so that 100% of the oil drains out and it sit at the very bottom of the oil pan instead of a tad bit inwards.
no cel EVER came on fir the catless headers so I gave up and just installed the 02 defouler anyways just because it SHOULD have it anyways. I also took that yellow piece of tape off the front bumper and removed and cleaned under the bra and better checked the hood and unfortunately, it will need a replacement hood. Idk if I just wait till a color match hood shows up locally or buy a fiberglass vented one and paint it.. it will be last thing that gets done to the car UNLESS a deal on a hood comes up I can't pass up. a fellow member ( thanks Bill ) texted me and seen a 19% pulley pop up on ebay so i scored it for 40$ only. also , a local member will be buying my clutchmasters flywheel sooooo the money will go towards new hubs n lugs and ille order a clutch n stuff too. I'm really REALLY considering trying an ebay stage 1x " upgraded " clutch.. worse comes to worse it will only be wasted time as it has a 12x month warranty and me n my buddy are doing the install. So if it turns out to be a good clutch actually I will have 1st hand input for others wanting to go a budget route. Then when times comes , ille buy the clutchmasters setup again and try in in my nardo mini , then ille have great opportunity to compare a high-end vs bottom-end clutch and flywheel... o yea , new rear bumper decals showed up and look FAR better than I'd expected.
